Top safety tips for using forklifts effectively

The habits that keep forklift operators safe, from pre-shift checks to load handling — and what OSHA actually requires of you.

Most forklift accidents are not freak events. They come from a small number of repeated mistakes: an operator who never learned the machine properly, a load that was heavier than the plate allowed, or a pre-shift check that got skipped because the shift was already running late.

Here is what actually matters day to day.

Training is a legal requirement, not a formality

Under OSHA 29 CFR 1910.178, an employer may only let someone operate a powered industrial truck after that person has been trained and evaluated. The evaluation has to be repeated at least every three years, and sooner if the operator has an accident, a near miss, or is assigned a different type of truck.

A licence from a previous employer does not carry over automatically. The evaluation is specific to your workplace and to the truck being used.

Do the pre-shift inspection properly

A daily check before each shift is required, and it takes a couple of minutes:

  • Tyres, forks and mast chains for visible damage or wear
  • Fluid levels: engine oil, hydraulic, coolant, and fuel or LPG connections
  • Horn, lights, and the backup alarm
  • Service brake, parking brake and steering
  • Seatbelt and the operator restraint
  • A legible data plate

If something fails the check, tag the truck out of service. Running a lift with a known fault is where most serious incidents start.

Respect the capacity plate

The capacity on the data plate is not a single number — it applies at a stated load centre, usually 24 inches. Push the centre of gravity further out and the safe capacity drops, sometimes dramatically. Adding an attachment such as a side shifter or a paper clamp also reduces what the truck can safely lift, and the plate must reflect that.

If the plate is missing or unreadable, the truck should not be in service until it is replaced.

Understand the stability triangle

A counterbalanced forklift is supported by three points: the two front wheels and the centre pivot of the steer axle. That forms a triangle. As long as the combined centre of gravity of truck and load stays inside that triangle, the truck stays upright.

Raising a load moves the centre of gravity up, turning moves it sideways, and doing both at once is how tip-overs happen. This is why you travel with the forks low — around four to six inches off the ground, tilted slightly back — and why you never raise or lower a load while the truck is moving.

The habits that prevent most incidents

  • Wear the seatbelt. In a tip-over, staying in the seat is what saves operators; jumping is what kills them.
  • No riders, ever, unless the truck has a proper second seat.
  • Sound the horn at blind corners and doorways.
  • Travel in reverse when a load blocks your forward view.
  • Slow down on ramps, and keep the load pointed uphill.
  • Look in the direction of travel, and keep pedestrians out of your path rather than relying on them to move.
  • Lower the forks, neutralise the controls and set the parking brake before you step off.

Buying a used lift safely

If you are shopping for a used forklift, ask to see the machine run and lift a load, not just idle. Check that the data plate is present and legible, look at the fork blades for wear and cracks at the heel, and check the mast chains for stretch and rust.
